Warehouse Cost & Space Planning
A warehouse’s economics come down to three numbers: how many pallet positions the floor holds, how full they are (utilization), and what each one costs. The trap is thinking rent is the cost — once labor and equipment are counted, rent is usually less than half. Here’s the whole chain, worked through one 50,000 sq ft building.
1. How many positions does the floor hold?
Start with gross area and strip it down to what’s actually usable for storage after docks, staging, and offices. Divide the usable area by the floor one ground-level position needs — its footprint plus a share of the aisle that serves it — then multiply by rack levels. For a 50,000 sq ft building at 70% usable, about 13.5 sq ft per position, and 4 levels: 35,000 ÷ 13.5 × 4 = about 10,370 positions, or roughly 207 per 1,000 sq ft. 2. How full are they? (utilization)
Utilization is occupied positions ÷ capacity. Store 8,300 pallets in those 10,370 slots and you’re at 80% utilized, 20% free. Most operations target the low-to-mid 80s: full enough to spread the fixed cost, with enough slack to put away and re-slot without gridlock. 3. What does a position cost?
Here’s where most estimates go wrong. Rent is only one bucket. Divide the whole annual facility cost by positions and the number roughly doubles:

The number that actually matters: cost per occupied position
Empty slots still cost money — you pay the rent, the lights, and the racking whether a position is full or not. So the figure that should drive pricing and slotting is cost per occupied position. At 80% utilization, the $96.43 becomes $120.54 per stored pallet. Drop to 60% and it climbs past $160. This is why chasing utilization pays: every empty slot loads its cost onto the pallets that are there.
You don’t rent space — you rent filled space. Empty positions are the most expensive pallets in the building.
Where labor and flow come in
Space is half the story; throughput is the other half. Two adjacent numbers round it out: units per labor hour (pick, pack, and receiving productivity, which drives the labor bucket above) and dock door throughput (how many trucks your doors can turn in a shift).
